Smart Factory & Manufacturing DX Solution

Smart Factory & Manufacturing DX Solution

The Challenge

Many factories still run production on paper reports, handwritten logs, and manual checks at every stage. Managers only find out how much was produced yesterday the next morning, with no way to see in real time how far the line has progressed, where it’s stalled, or how much raw material has been consumed. This lack of real-time data creates a vicious cycle: production plans are built on guesswork rather than actual capacity, delays are only discovered after the fact, per-product production costs can’t be calculated accurately, and key metrics like OEE (Overall Equipment Effectiveness) remain manual tallies that lack the detail needed to pinpoint the root cause of downtime.

The problem is even more serious for companies without an ERP system, or whose ERP only handles planning and finance without visibility into what’s actually happening on the shop floor — that gap is where most waste occurs. The scale of this problem is larger than most people realize: international OEE research shows that the average non-digitized factory runs at roughly 60% OEE, while the “world-class” threshold is 85% — and only about 3% of manufacturers worldwide actually reach that level.

The Solution

KAITECH takes a practical approach to factory digital transformation. A full ERP doesn’t have to be a prerequisite for getting started. The solution KAITECH builds can stand alone to support production planning and inventory management where no ERP exists, and integrates and synchronizes with an ERP/WMS (warehouse management system) where one already does.

The platform is built by KAITECH on the standard MES (Manufacturing Execution System) architecture — the software layer that connects enterprise-level planning with shop-floor execution, following the ISA95 hierarchy model widely adopted across manufacturing. Concretely, the platform is structured in three layers: (1) setting up master data tailored to production characteristics — products, bills of materials (BOM), processes, lines, capacity, and manufacturing orders (MO); (2) tracking and updating real-time production progress at every stage — input data, defects, and scrap reconciled against the original plan; and (3) visualizing operational data, including real-time OEE, as reports and dashboards to enable faster, more accurate management decisions.

KAITECH approaches every project through a clear service process — business discovery, understanding each factory’s business model and actual operations, and only then proposing a solution — building the system around real production conditions rather than a generic template. This approach matters especially for factories with complex production flows or unique manual processes that standard packaged solutions struggle to model accurately.

Key Features

Smart Factory & Manufacturing DX Solution

  • Production planning without an ERP: automatically generates process-level plans and manufacturing orders (MO), forecasts raw-material needs, and proposes purchase requests when needed.
  • Real-time production progress monitoring: continuously updates input data, per-stage progress, defects, and scrap, eliminating the gap between shop-floor reality and management reporting.
  • OEE tracking and improvement: collects operational data in real time to calculate OEE and analyze the root causes of downtime.
  • Transparent, traceable production history: records every change to quantity, quality, and handoffs between stages, supporting audits and continuous improvement.
  • Multi-dimensional reporting and visualization: progress by order, product, and process; raw-material and production costs; productivity comparisons across lines.
  • Flexible deployment: on-premises or cloud, chosen based on security requirements and budget.

Results in Practice

At a major global furniture manufacturing factory in Vietnam, KAITECH deployed a digital transformation solution combining production management (MES) and warehouse management (WMS), optimizing the entire process from order intake through raw-material management to finished-goods warehousing. The result: 90% paperless operations, a 95% increase in collected data points, and a 10% cost reduction — freeing managers to focus on higher-value work.

For a medical device manufacturer in India, KAITECH built a fully custom smart warehouse solution using radio-frequency identification technology, giving real-time visibility into product location, production, order management, and internal logistics — completely replacing what had been a manual stocktaking process. At a plastics factory in Vietnam, KAITECH built an OEE monitoring system that tracks the real-time status of 200 injection-molding machines, reporting productivity, mold-change time, and downtime causes with timestamps — making previously invisible productivity losses precisely identifiable. In an even larger deployment, a similar monitoring system built by KAITECH has scaled to track up to 500 machines across an entire production area.

The principle behind every project KAITECH undertakes is that factory digital transformation isn’t about “buying software” — it’s about redesigning how operational data is collected, processed, and used for decision-making. Each project follows a clear process — business discovery, understanding the business model, and then proposing a solution — building the system around real operating conditions rather than a generic template. With capabilities spanning production-management software development, IoT/sensor integration, and data analytics, KAITECH can support companies at every stage of digital transformation.

Technology Foundation

The solution is built by KAITECH on Python, with FastAPI and Flask backends, a React front end, MySQL and MongoDB databases, InfluxDB and Grafana for visualization, LoRa/RFID for field data collection, and the ability to integrate with the open-source ERP/WMS platform Odoo when needed.
